Default Front CV keeps getting ejected from the diff.

So my front CV got pushed out of the diff far enough to clunk up and down going over potholes. (Not far enough to just slide out) just enough to cause a leak and slide in an out. STill needed the crowbar to remove it. when i replaced it i had assumed that the c clip had worn out and was to loose to hold it in place. I had recently added a front aussie locker. Then got a new frame. So it was in and out twice in less than a month. After the last wheeling trip it began clunking so i replaced it yesterday. Drove it around all day today no clunking it was snug and the average amount of play. pulling onto my street it started clunking again Yup popped out again! WTF.

IDK what is causing this as i belive toyota (and myself) had properly installed the CV. Iv changed 3 of them without issue before. I only have about an inch of lift so i dont think that my CV is under alot of stress. My only guess is that it could be the front locker??? BC thats the only major change in the front end of the truck. Anyone run into this?

what suspends the a-arms ( CO's = oem/aft.mkt. mfg'r, ext. or normal length ) ?
oem or aft mkt UCA's, ( mfg'r ) ?

lower bj's fresh ?
upper bj's or uni-ball(s) fresh ?

Last time an alignment was done ? specs good ?

OEM everything balljoints all in good shape. OME 881s. Three years old sagged to shit. Alightment done 3-4 weeks ago with the new frame... Rack is tired and should be replaced. but still in spec.

There have been clearance issues with the front lockers and the CV axles. I can't remember if it was with a specific brand locker, but it created an issue where the CV axle didn't seat as deep as it normally would. Do a search, there are many threads about it.

My friend whom did the install called aussie for me. a tech got back to him saying they had never heard of an issues. Called him after he got out of work from a personal cell He promised that he will find a solution. Seems like awesome customer service thus far guess i gota wait and see.

I have a few questions.

Does your locker function properley Ie. Jack the front end up, put it in 4wd, and in gear. hold one tire one way and spin the other tire the opposite way. Do this all 4 possible directions. If should ratchet. If not there is an install issue.

All the designs are similar on these lockers. Yes they actually do not hold the cv in quite as far in as the stock side gears do. There should be a little extra room in-between the diff and cv after install. The leak is most likely due to the seal being too far in to accommodate this extra room. I would highly suggest you replace the seal. Be careful because they have no stop and can go in too far and will cause a leak again.

i have an aussie up front with no issues. I hope you find a fix.

I actually just found that out

SOLVED
So i plugged my old cv into a spare diff i have laying around and it didnt have as much play but it was very close. So i took a trip to the toyota dealer up the road to visit a friend and while i was waiting around i crawled under a few trucks and 2 of them had the same amount of play. (way more than my old diff had) So i was not used to the amount of play and assumed it was not normal. i took it apart new seal and it stopped leaking.

So now we get to the clunking that i had over pot holes... Im an idiot. I guess wheeling i smashed my front bumper up i didnt notice the backside was about an inch higher than it was supposed to be. The backside of the wings actually hit the body when the cab bounced around. I needed the weight of 2 guys to make it do that in my driveway. So it was something i couldnt replicate myself and the CV was the only thing that clunked. Now i guess im just making excuses for myself. Lol but in no way was anything messed up other than the shaft sticking out a little bit farther than stock.

See there ya go! glad you got it all solved. By just a little bit more play i mean about 1/4" But with an old seal or one in too far it will leak like crazy.

I think i got a little more than a quarter inch. But it was mostly the fact the seal was leaking that i had assumed the shaft was getting pushed out.
